Smart Pallet Building That Matches Real Customer Demand

Food and FMCG manufacturers often have high-capacity production lines, which excel in producing large volumes of single products efficiently.

However, this can cause problems for clients who don’t want full pallets of one SKU and instead want mixed pallets with multiple product varieties in specific ratios that match actual demand.

The traditional solution has been manual repalletising in-house or outsourcing to contract packers, both expensive, labour-intensive options that create bottlenecks and limit flexibility.

The problem we set out to solve: How do you take four pallets of different products and automatically create one mixed pallet in your customers’ desired ratios whilst maintaining production speed and the flexibility to change that mix at any time?

Revolutionising

How We Solved the Multi-Product Pallet Problem

AMP Automation designed a complete depalletising and repalletising system that transforms four single-product pallets into one precisely configured mixed pallet automatically, at speeds up to 50 cases per minute.

Here’s how it works:

The system accepts four different product varieties simultaneously, merges them intelligently, and rebuilds pallets in whatever ratio your customer requires without manual handling or production delays.

The complete line includes:

  • A depalletising system with 4 receiving stations, one for each variety.
  • 4x case conveyors to deliver each variety to the next station.
  • A case merging unit streaming products into 2 or 4 lines, depending on requirements.
  • A tray forming and loading machine, for case packing before repalletisation.
  • Next, 2 x ABB IRB 1300 6-axis robots can rotate and position the cases to create the chosen layer configuration.
  • Finally, an ABB IRB 760 Palletising robot with a specially designed arm tool is used to pick a pallet layer and finish the pallet.
System
  • Automatic layer sheet removal and loading systems

  • Pallet conveying & stacking systems

  • Full pallet Stretch wrapping system

  • Control system with HMI allowing push-button product changeovers

The final result was a leaner, more responsive operation that can meet customer requirements without the traditional trade-offs between flexibility and efficiency.
